I would suspect that if your normal.dot has had a lot of work done to it,
there very well could be a common set of conditions that drives Word nuts.

I would recommend that you start with the blank normal.dot that Word created
for you, or your backup copy if you have a functional one.  And be sure you
have Tools -> Options ->  (save tab) -> Prompt to save Normal template box
checked.  Then you will ALWAYS know when Word wants to update that template.
After each update, you can quickly try to record a macro and see if it
works.  If it does, make a backup generation copy of that normal.dot and go
about your business.

Eventually you will find the setting that triggers the problem, which may or
may not be the actual cause of the problem.  Perhaps you're just reaching a
limit of how many things can be saved in a single template....
